This article specifically studied the drilling accuracy and surface quality of titanium alloy workpieces after selective laser melting (SLM), and conducted cutting simulation and experimental research on hole machining. Specifically, it is divided into three process methods: direct milling without prefabricated holes, SLM formed prefabricated hole milling, and SLM formed prefabricated hole drilling. The dimensional accuracy, surface morphology, cutting force, and tool wear of the holes were compared and studied, and the formation mechanism of chips and burrs was analyzed. This study used ABAQUS finite element software to establish a geometric model of SLM titanium alloy workpieces with features such as collapse, viscous powder, and no melt holes. Based on the Johnson Cook failure criterion, cutting simulation analysis was conducted to study the stress distribution and cutting force variation laws under different aperture sizes and cutting speeds; Then, hole machining experiments were conducted using holes with diameters of 1 mm and 3 mm as units. The research results showed that milling SLM formed prefabricated holes had better surface quality, manifested as smaller burr size, more stable chip type, smaller tool wear, better hole size, and the best overall forming quality; The average error rate of SLM formed prefabricated holes is the smallest, at 1.458%, and the dimensional accuracy has been improved by 67.3%. However, the burr size is relatively large and the surface quality is slightly poor. Under the same aperture, higher cutting speeds and lower material removal rates result in smaller axial forces. The experimental results validated the accuracy and validity of the simulation analysis, with an average error of 8.4%.
